Propane and Gas Conversion Basics (How to)

Email Address.When we have been using one gas type and need to use an other gas type we have to convert our barbecue grill from propane to natural gas or from natural gas to liquid propane. Usually this means replacing the regulator and the orifices although some manufacturers will try to force us to purchase the entire manifold with the regulator and control valves and orifice attached. This can be costly when all we need are a few small inexpensive parts.

A lot of manufacturers are afraid of the liability of having untrained persons working on the gas line so they will not sell a manifold or valves or orifices and will refuse to describe the conversion process. Often this means there are no orifices available. Sometimes we can match the orifice by using the old orifice or the control valve and compare the threads.

Since we used the DCS orifice for that video we are going to use another orifice — a spud orifice with different types of threads and different size — for this example. This is a difficult orifice to match. Clients contact us all the time for grill gas conversions and this orifice has often been near impossible to match. This means we always have the option to re-drill a LP orifice; since the LP orifice has a smaller hole we can drill the orifice to make it used in an NG barbecue.

When we do not have an orifice to drill for LP and replace the NG orifice we fill-in the orifice and re-drill it. The soft brass spud is made for this purpose and the large-domed section stays on the outside of the orifice while the hollow cylinder gets pressed into the newly drilled hole in the orifice. Once we have matched the cylindrical hollow section of the filler with a drill bit we drill a hole in the orifice just barely wide enough to force the spud-filler into the hole.

At this point the hole in the orifice is a lot larger than the original 3 designed to allow natural gas to flow but this is still not big enough for our plug. As we can see in this picture the 3 holes have not yet been combined into one large hole for the brass plug.

Most orifices do not have 3 small holes regardless of whether they are limiting the flow of natural gas or propane but since there are 3 holes we have to make sure all three are filled by the plug.

The only way to do this is to drill through all three and then plug the one large opening. Once the hole is drilled larger and the original three orifice holes are gone we can check to see if the plug will fit.

The plug should be too tight for us to push it in with our fingers. Brass is soft and plaint so we can force it but optimally the plug will be too tight to allow us to do this without something stronger. If we go a little bit too far it is not a real problem but try to do periodic stops to check.

The plug should be fit into the orifice as tight as possible which means the hollow section should be forced to compress slightly when we force the insertion. Once the hole is drilled to be close to the size of the cylindrical section of the plug but is too tight to force it by-hand we line it up and force it in with a hammer.

Make sure the orifice is on a flat, hard and level surface. Set it flat, line up the plug with the round part facing up and smack it with a hammer to force the plug into the newly-drilled opening. This way I know the plug will fit but I need the hammer to go flush. We do not want the plug sticking up at all.
